Here's a pic of my 2011 TTR250. It's a great bike but just recently after completely destroying the sump bolt I found myself with a big dilemma.
As you can see by the pics below I really butchered the sump bolt when trying to loosen it - basically it's toast! I tried hammer and punch, hammer and bolster, stilsons and quality vice grips but nothing would shift it. I was even going to get another bolt TIG welded to it. In desperation I range a local Yamaha dealer asking for suggestion, they suggested I use a local business called :The Studman" who specialises in removing stuck bolt from all sorts of things. He was basically the guru for removing stuck bolts, screws, easy outs etc, etc
A few days later "The Studman" turn up at my place in his work vehicle, and to be honest, I had no idea what method he was going to use to loosen that nut??????? Anyway I laid the bike on it side for him to work easily He goes to his vehicle and walks back with a hammer and small bolster and went bang ,bang, bang on the bolt about 4 or 5 times and that was it, the bolt was loose. I said to him "I tried that and it didn't work" His said "the secret is you must get down deep and hit into the washer as well" that will make all the difference.
What a mess. Dont worry, I wont make that mistake again. The problem all started because I used a double hex socket instead of a single hex socket. On steel that might be OK but alloy strips to damn easily.
I think I'd be afraid to do that fearing the cases would go and crack with the tight bolt, nice result. I use a cap head bolt so use an allan key only about a dollar and last ages. The original bolts are too soft.
