If you want to make one bit hear on it i only did it as i Im a right tight old bastard and have the gear an spair time to do it if i wanted a 2nd one i would just get one off Brian.

Scott gave up making the aluminium plugs and we now get them made up by a local Exeter engineering firm.

You can see the one that Martyn(pug) home made for himself though.

As for not being able to go back a page, perhaps your internet browser is playing up, I much prefer to use mozilla firefox internet browser instead..

Will say it has been acting up of late it will stay oil tight for a week or three then all of a sudden it will look like a damp oil patch round it will re-appear I wash the bike every week as it's used 5-6 days a week when winter comes round I'm going to pull it out an make a mark 2 with a compression O ring on the back face of the plug that can be pushed up to the back face an a small O ring on the shaft at the back as well

Stripped oil cover bolt/Decompressor plug

Hello all, this is my first real post besides my introduction. 

This is on a 2002 blue 250

I was putting my oil filter cover back on after an oil change and the bottom bolt kept spinning. I removed the bolt and found metal shavings on the threads. I cleaned it and tried it again, but no go, it won't tighten. I talked to a local Yamaha guru and he said he has seen this in WR's and YZ's. I'm going to let him take it, he said he'll try and clean up the threads. 

Is this a common problem? Did I maybe over tighten it last time I changed the oil?

While he's in there, should I replace anything or have him check anything else?

On another oily note, I'm pretty sure my decompressor plug is leaking, and I saw that nifty replacement plug that is made for totallyttr. Are they imported to the US, or do I need to order abroad? I will probably order a stock plug until I can find more parts that I might want from totallyttr.

Welcome to the forum Jim.
It is fairly common for the threads to foul up with repeated use and a bit of overtightening. It's easily done - 10Nm of torque is not very much. It should be repairable with a helicoil insert - I doubt the existing threads will be saveable.
Steve at Totallyttrs will I'm sure ship to the States. I expect he'll be along here soon. The little bolt on the side by the decomp plug can leak too. The threads are too weak to properly tighten it against the copper washer. Take it out and refit with plenty of threadlock or a good flange sealant to hold back the oil. (but don't overtighten it!)

Yep a common problemcry

Hopefully your bolts will be fine and you can re use them, seem to have a few requests for them lately.

As Simon advised get the threads heli coiled and you should be good to go and be careful following Simons advice on the decompressor bolts too, as they can be striped easily.

We are the only people to manufacture the aluminium plug, happy to postsmile

striped 6mm bolt.... retap it for 1/4" unc... no drilling just run the tap straight in the hole.

This bolt is different from the others, it's also a drain bolt and is only threaded at the end. I have a new mechanic that is going to pick up the bike today and look at it.
He has good recommendations from guys in our local club ( San Diego Adventure Riders ).

Decompressor plug leak

Sorry that there are already many topics about this leak, but I just wanted to ask a question about a possible easy fix to it

Like others have had, theres oil coming from the plug here

Im thinking about buying the aluminium plug from totallyttrs and that will solve it, but im quite broke at the moment and was wondering if anyone has any thoughts about cleaning around it as much as possible and get rid of all oil around the area, and then use some JB-Weld that i already have and literally just put that around the whole plug, or just the edges of the plug where oil is seeping from. The only issue thats stopping me from just trying this, is that if it fails to work and oil still comes out, then it will be pretty impossible to then get the plug out and put a replacement aluminium one in.

Any thoughts appreciated

I haven't heard of anyone trying JB Weld so maybe you can try it on behalf of the TTR250 community wink

My guess is that it will be difficult to get an oil free surface for the JB Weld to bond to. 

Let us know how you get on if you try it!

The aluminium plug replacement on my Raid seems to have started leaking again.. Gunna have to give it a clean and see if it actually is coming from there..

The old rubber plug on my 325 cylinder head finally gave up the ghost and started to leak. The giveaway was a new oil mark on the stand and a smell of burning oil on a run.

I think I am on a roll today as it look literally 5 minutes to fit one of Steve's new aluminium plugs biggrin

Tools needed:- hammer, centre punch and 10mm socket for the bolt.

It is important not to scratch or otherwise damage the housing else the new plug won't seal. Mine came out cleanly after punching a hole in its centre and gently levering it from different directions.

The ally plug on mine has also started to weep. Its done about 6000km, and coming from the lower right side, there's not enough mess to worry me but it could end up annoying some people who take better care of there ttr than i do!

It would be a good idea to remove the plug and inspect the O ring, before it gets to messy. That's a couple that have leaked now, will look into the O rings. Is the surface it sits in perfect with no damage? These can easily be scored when removing the old rubber plug.

Mine did exactly the same on the Raid Dan. New plug started weeping. Steve sent out a new o ring which sorted it.

the arrowed bolt on the removed head isn't the decompressor plug, it's the bolt that engages on a groove in it to hold it in.  If overtightened it's threads strip easily.  I took that and the plug out, degreased thoroughly (cam cover needs to be off -  good opportunity to do the valve clearances!) and filled the whole lot with chemical metal, refitted the bolt for good measure so it wouldn't look as if something was missing.  No further problems.

I got through my second o ring on the ally plug as the o rings harden on them after a few thousand miles.

I reverted back to the Yamaha plug and it lasted another 2000 miles.

Has anyone had theres tig welded up? I'm tempted to now

I found the o rings went brittle quite quickly and when I replaced them they would kind of crack etc.

I used rtv gasket silicone on the Yamaha part been great for about three years now 

If I get stuck in the bush I will look for a metric stick to plug it biggrin

Hi

The bolt that holds the plug in was leaking oil. I unscrewed it to check washer and the threads came with it !  Now the bolt won’t tighten

up.  I’m wondering if it was re-tapped before as the bolt was non standard. It’s this one. Any ideas for blocking the hole. Don’t think I have the knowledge to re thread it.

Unless you resort to a creative repair, the hole ideally should be drilled, tapped and a Helicoil (or similar) fitted so that the original bolt and copper can be fitted and be oil tight.

Step this way for creative repairs biggrin

I have been cleaning up a cylinder head that still has the decompressor operating arm and rod in so I took a couple of photos to show it works. Pull the handlebar lever, the cable rotates the external lever which depresses the exhaust valve - simples wink

Hi , i'm a french owner of a model 2004 .  my engine has already a decompressor plug metal (original equipment see the picture) and i'm not able to dismount it , do you have a trick please ? I'm waiting for the aluminium plug still not available in the shop .Thxs for help best regards

Welcome to the forum!
After removing the little retaining bolt on the side, if the plug is stuck you will have to remove the top cover of the engine and push it out from the inside.
Wash the bike well before you do this so that no dirt falls into the top of the engine from the wiring and frame.

There is no O ring on the original plug, it is metal with a rubber coating on the outside.

I punch through the plug with a screwdriver and lever it out. Be very careful not to scratch the housing.
