Thought it about time to say hi. I have a 1993 OE which in it's standard form was lacking in fuel range and power. so first was a large acerbis xr400 tank. Fitted perfectly with some longer brackets to the engine mount and one at the seat, which hasn't been deformed. Sorted. On a recent trip to the States, I packed my original cylinder in the suitcase and took a roadtrip to Gardnerville NV, home of Thumper Racing. Purchased a 325cc kit with exchange barrel. Great people and a meticulous workshop. Finally got around to stripping the motor. Very clean inside, no apparent wear after 28000km. Had the crankcases machined out, new bearings throughout, slapped it back together and she started right up. Goes like a scalded cat. Those extra cc's transformed the bike from a frustrating day out to a WR killer. I kid you not. Anyway enough of the hype. Just got back from the New Zealand famous Dusty Butt 1000k. Two days of the best gravel road and high country the NZ South Island has to offer.

What a great idea to get the 325 kit!
I must say that, unless you know a local engineering shop VERY well, it's best to let Thumper sleeve and bore the barrel.
Totally agree on how the kit transforms the TTR. Without the kit the TTR250 is a superb trail bike but, with the 325 kit, it is a fabulous trail bike
I have a 2006 TTR that I have had from new. Since it is now probably worth only about (NZ) $ 2 - 3 k I am investigating a big bore kit to boost the power. I am not able to take the top end to the USA. Maybe I should bite the bullet and frieght it there.
But I have a son who is a mechanic and I am trying to get clear what exactly is involved. Discussion threads about wrong sleeve lengths and having to champer the barrell makes me concerned about the completeness of any kit received and the exactness of accompanying instructions.
On your comments you talk about "machining the crankcase and fitting new bearings - what is that all about ? Is that a necessary thing or something you had done to rebuild an old engine ?

Introduction:
I started back on bikes about 10 years ago with a BMW Dakar doing adventure rides. Bought a cheap XT 225 to (road legal) do do more dirt orientated rides then wanted more low gears and a bit more power so bought a TTR 250. Still got all three plus a Starck Aprilia 650 Moto. Have been on a number of on/off road trips in Northern India, Bhutan, Vietnam, Bolivia and New Zealand.
TTR 250 idn't actually work out so well as it took about three years to work out the restricter in the top pipe/muffler had not been removed - but now that it has it goes quite well.
On a recent off road/dirt road/ 5 day trail ride I decided a wanted a bit more power. I am also palnning to strip more weight off by removing carrier and numberplate mountings etc and generally get bigger rear cogs and orientate to more dirt and better climbing. I am familiar with the thing and KTM's are unreliable and don't want plumbing from water cooling so going to spend some money upgrading the TTR. Compromises would be the WR250R or the KTM Freerider but the arithmetic/benefit ratio is hard to justify.
