Thought i'd start a thread of stripping the TTR down to get the frame powder coated, think it will be easier to keep all the related posts in one thread. It seemed to run slightly rough on idle so this morning i thought i'd give the carb a clean out to see if this was the problem and i'd like it running well before i take it apart. I also fitted the standard end can as the Powercore could annoy the neighbours. 

I removed the carb and gave the outer a good clean before removing the float bowl. There was quite a bit of muck in the float bowl so i let it soak in carb cleaner while i cleaned the jets and blew the air jets out with compressed air . Carb back together and on bike (bit of a faff to refit) and it now runs as it should. The engine sounds sweet, nice and quiet with an even idle, fantastic smile .

One thing i did notice is there's a very slight oil leak from the banjo bolt that sits under the header pipe, the banjo bolt is very rusty so i'll need to get a new one. Are these available ? or what size are they ? As i start stripping it down i'll make a list of things that need renewing so i can order all at the same time

The leak is probably from the copper sealing washers either side of the union .Cheap fix if you anneal the copper washers before fitting .Remove the header pipe first to gain best access and a good fitting socket fit straight on

Yes it would be the copper washers but i'd like to renew the banjo bolt as its very rusty.

I spent 5 hours taking it apart today, everything went well apart from one bolt that holds the rear brake cylinder to the frame but it came out in the end with the use of a cold chisel .

I got it down to the bare frame today, only problem was getting the suspension linkage off the frame, but not a big problem. I've still not decided on the color for the frame yet, when i've made my mind up i'll drop it at the powdercoaters.

A quick tip Andy. Bolt the side arm in the frame coz the first time I took a frame for powder coating with one loose, I got charge another £10 (at least) for powder coating it as a separate item. I now bolt them up in the frame and get charged the same "whole frame" price wink

Did I mention the need to put a bolt and collar (a bit of cut up tube) between where the linkage fits else the inside of the bolt holes gets coated and its a pig to clean off no

I decided on gloss black for the frame color along with the side stand, i also removed the spring from the rear shock so i could get it powdercoated yellow. It should be ready to collect on friday.

I collected the fame from the powder coaters today, a day early as they said friday when i dropped it of. During the week iv'e been cleaning and spraying some parts ready to fit so this afternoon i started to build it back up.

Can anyone tell me where the cable routes to from the solenoid, the one with the fuse ? and where does the fuse sit/mount ?

Have a look here to see if any of the pics help. The second pic down shows the fuse sitting in its clip on top of the battery box. Is that what you were looking for?

Since my last post iv'e only fitted a few more small parts, handlebars, levers, switchgear and while the bike was high up and easy to work on i took the forks back off and changed the oil.
Strange thing happened when changing the oil, i poured 500ml of oil into each leg but it was to much ! I had to pour a small amount back out to get the level at 130mm from the top.
Any ideas ?

I don't think it's an exact science but maybe there was still a bit of oil left in the forks or maybe still some air after refilling?

Yes that's the only thing i can think of. I did move the damper rod up and down to get air out so maybe there was a bit of old oil still in there. I did flush them out with fork oil but the original old oil didn't look so bad.

Had a good look at the plastics today and they are all in nice condition apart from the headlamp surround, i'll need to get a new one or fit a polisport headlight.
Whats the foam do that's glued to the back of the side panels ?

Iv'e been short of TTR time the past week due to work commitments but managed to squeeze a few jobs in. 

Yamaha 660 Tenere handlebars fitted with switchgear and levers fitted loosley.

Side stand and side stand switch fitted. Side stand has a fair bit of play, is this normal ? I can't see it being a problem.

Also fitted the lh foot peg.

Meant to post this picture earlier ! I welded a plate to the sub frame before i got it powder coated, it's to mount a homemade tail tidy that will just be a piece of stainless steel plate with a bend, the original can still be fitted.

Also spent some time cleaning the engine and fitted a few stainless bolts etc . Top is off to check the valve clearances but all within spec as expected. I've sprayed the cam cover black with Plasticote BBQ paint, i'll post a pic after it's had another coat.

The bars look great and that's a very clean engine biggrin

One owner's solution to a floppy sidestand here

The sidestand is constantly moving about whilst it is up and you are riding, hence the wear. A common trick is to cut a loop of strongish rubber out of an old inner tube and cable tie it to the shock reservoir. Loop the rubber over the top of the kickstart lever to hold it in tight so (a) it doesn't catch in your riding gear and (b) stops it rattling about wink

I managed to get the engine in today and get it all connected up, couldn't resist fitting the carb, airbox, tank and exhaust so i could get it running. It's a great moment when you press the starter button biggrin . She runs sweet.20141214_164116.jpg

Good guess Hanzo!

Help us out a bit please Locky as the pic isn't great quality.  Are the parts all one piece of metal? It looks like the "outside" at least has been chromed or is that a cap?

They look like a spacer or insert of some sort but I don't recognise them as a Yamaha part confuse

They are not from the hand guards.
Imagine a dished washer about 20mm dia with a rubber washer on the back.

The nearest I can get to that is the speedo mounts - see below. But they don't have dished washers confuse

6mm hole?

Trying to think of what parts have rubber mount such as rear number plate light, brake light, cam cover bolts, etc but I am pretty sure they don't have dished washers either.....

It's difficult to judge the size shown in the photo. confuse

 Nope - the instrument mounts have flat washers. Pretty certain its from the tail light coz they have dished chrome type washers - see below:

Just got home and checked. It's not from the instruments like i thought. The pic from Brian is correct. Wonder why they had a chrome finish !

Strange, the parts diagram shows a different setup. hmm

It shows a flat (not cupped) washer (No 7) with a grooved rubber grommet (not numbered) confuse

Thanks hanzo, yes it will be a tidy bike when it's finished and will be a shame to get it muddy, but i do look after my bikes and it will get a nice clean after every outing.
You can say that again about nothing on tv, i could easily live without one. Sorry but i know where all my left over parts go, i think :)

Since my last post iv'e done quite a few more bits to the TTR, made a tail tidy with a piece of stainless plate and fitted numberplate light and bracket. New rear tyre (AC10) with new tube, rim tape , rim lock and fitted a new sprocket. Today i fitted the front sprocket and Renthal R3 chain.
I'm always paranoid when fitting rivet links. Does anyone have a pic of the Renthal rivet link fitted so i can see how much it's mushroomed ?

Iv'e also been playing with the indicators as i planned on using some led indicators. Iv'e found a plug and play led indicator relay that works well.

It has 3 pins but the one does nothing, the earth wire needs connecting and it fits to the original mounting rubber. A led instrument panel bulb is also needed

How did you get on with fitting the tank decals?

Regarding the LED relay, good find wink

I done a bit of research regarding fitting the tank decals including your instructions in one of your resto threads. I read that the tanks breathe and let chemicals out from the plastic, i still wasn't sure what to believe or understand. 

1. Emptied the tank of petrol.

2. Cleaned the tank with solvent.

3. Gave the tank a light rub over with a fine Scotch-Brite pad.

4. Another wipe over with solvent.

5. Sprayed with glass cleaner. (helps to slide the decal and remove bubbles)

6. Applied decal while pushing out air bubbles with plastic scraper and cloth, i also used a hot air gun to help the decal stretch. 

I'm very pleased with the way they fit and look, i took my time to get them in the correct position.

I did trim the decals at the front and bottom, i think it makes them easier to fit and they still look good. 

Iv'e not put any petrol back in the tank yet, i might leave it a while. I hope the decals don't bubble.

Had it running today and took it down the road and back, it runs well. Changed the oil and filter and fitted a few more bits like the chainguard, mudguard and headlight.

I'm very pleased how it's turned out and can see me keeping it for a very long time. I'll take some more pics tomorrow from different angles and in daylight.

Thank you Brian, yes once i start i can't stop and it's always in the back of my mind. I did plan on making it last through the winter. I would love to do this full time as it's 100% enjoyable and interesting. On the other hand i do enjoy my paid job so i shouldn't complain. I plan on getting a big man cave down the bottom of the garden sometime this year, i'll then buy something else next winter to mess with. 

I do have quite a few jobs to do on the Tenere over the next few weeks so that will keep me happy for a while. I also have a old James that needs finishing but only small jobs now i have the parts. This took me a few years to get it to this stage, it just needs the seat recovering and a new magnetto. Here's a pic of it.

I also done a deal with the Mrs that i'll decorate our bedroom and the hall stairs and landing, i hate decorating but it will gain me masses of brownie points for weekends away on the bike biggrin

I had some nice accessories turn up today, rear brake disc guard, handguards, bashplate and axle spanner, thanks Brian & Trish great service again. I took a gamble with the handguards as my handlebars are not original, they are 660 Tenere handlebars but the guards fitted very well. The bash plate is fantastic, very well made and it looks like it will last a long time. Ill get around to fitting it the weekend but think i'm going to mod the front mounting on the frame to add strength. The disc guard is a bargain and is discounted at the moment, dead easy to fit with just 2 10mm bolts. I'll give my thoughts on the axle spanner when iv'e used it but it looks great and won't take up any space.

Looking good, I wish I could work that quick, I spend ages dithering about doing daft, pointless stuff and not getting on with important bits, like putting my engine back together. A problem I have is I lose interest in my projects, I can't maintain focus on them so I have A half-way towards MOT GPZ 550 in the garden, my TTR stripped to bits, my pit bike with loads of stuff taken off it, an assortment of 90's Honda moped and sub-125 bits and pieces to stuff on my MT5 and just got some bits for my CRM 250 to put on. As well as all my bikes, 1958 Raleigh bicycle, my 1970's Philips Phasor road bike, my half finished Specialized P2 and a home brew fixed gear. I just have too much going on at once. I'm in love with the idea of a project but can never bring myself to see it through. When I finish a project, it always seems anti-climatic to me.

I have a friend like you who's got 5 or more bikes on the go at the same time. Iv'e tried to get a Honda NX 250 off him but he won't part with it and i know he'll never finish it. Just try to stick to one bike at a time. If you've not finished the TTR by next winter you could sell it to me :)

I was thinking about doing a black frame, that looks awesome. Great job on the decals too.
