Thanks Jarrah, I guess powder coating is on the cards if I can't find some new covers cheap.

No problems........High temp would'nt be needed as Brian mentioned but maybe best to put a high temp clear over the top.

This is what i will be doing...

First a light high temp primer/filler coat .

Next a coat of either two pack or high temp alluminium paint (probably go a two pack)

Then a high temp fuel resistant clear coat/laquer for shine & protection.

The colour is     Engine* CIRCUIT SILVER 00WN (CIS)

Just remember to only apply light coats or you will get a heavy build up that will result in engine overheating.

Pretty much all of the powder coat has chipped off my outer engine casings, and was wondering if this could be a symptom of something more serious, like overheating or fatigue?

If I cleaned and polished up the alloy would it be durable enough for the vigors of offroading, or am I going to need to paint/powder coat/anodize these?

If your fussy i would suggest getting it powder coated. Otherwize just Engine enamel (high temp) aluminium but can be hard to find the correct color.

If it's not too bad you could touch it up (with the right colour) & use a high temp clear coat or just a clear coat over the polishing to protect it.

I had a whole engine soda blasted (no gritty bits of sand or glass beads inside to cause problems later) and then sprayed in 2-pack - see pic below. No heat needed so all seals etc could be left in place. I have put a few miles on the bike since and the finish is holding up very well. Cleans up a treat!

As Barrah says, there is a cheaper alternative which is to clean up the cases in situ, mask around them and give them a coat of silver and, if you feel the need, a top coat of clear lacquer wink I haven't used high temperature paint on the cases I did this way and no problems so far.
